i'm gonna bump this for you zeech, because i am in the same boat. did you have any luck on this? splitting the cases is about the only thing i've never done and it scares the heck out of me.

i am at the exact same stage of my rebuild (replacing the valve head). i would have suggested running a tap through all the threads and a die over all the bolts, but it looks like you have everything under control.

i've had similar mysterious fuel delivery problems from a badly run fuel line and bad petcock. get some fuel hose and build a new fuel line that avoids any bends...if the tank is clean and you are comfortable doing so, leave the filter out of the equation for the time being. test it on a full tank o...

i've done a few big trips on my 650. make sure you bring your tools, a few spare cables (throttle, clutch) some jb weld, bailing wire and a CAA or AAA card. and a cellphone.

probably late on the draw here, but a harbour freight or princess auto small c clamp style compressor worked for me with a brass nut with a slot cut out of it. 12$ and 20 minutes.

it's not a bad idea to get the cylinders and pistons scoped for wear.

volker has a little write up on here of his experience with it...i believe he doesn't feel it's much of a shortcut.
i have one that's gone, too, and it is a tempting mid-season fix.
