I know that you are not going to attach that muffler mounting to the swing arm as it appears in the pic. Maybe some mounting tabs to bolt an aluminum nighthawk peg mount on. That would give you a good looking mounting bracket for the muffler. If you still have that 4-2 exhaust. I would be interested...

You can normally tape off the neck of the tank with duct tape, or use a rubber stopper.

Once you have the tank cleaned, and flushed. Pour a pint of ATF in. and coat the inside to keep it from rusting again. Then keep the tank full, and you should not have a rust problem again.

The cover donuts/rubbers are readily available on the U.S. ebay.
The gaskets are still available through honda. But Pricey!!

If I am understanding you correctly. You are trying to fit the 650 engine into some frame before 1980. The 650 engine is a direct bolt in on the pre '78 cb550 frame, but once again you will be looking at renforcing the frame for better strength. Better springs for the suspension. Are you saying that the valve covers/breather cover may just need to be tightened down a bit because the rubber is old? The bolts that hold the covers down on the 79 top covers are a bottoming bolt. Have you tested the Stator yet?
What condition are the brushes/springs in?

Oh by the way, those o-rings can be replaced by standard "dash" sizes. The fuel rail are "-010" and the acel pump rail take "-007" o-rings. Of course you have to use "fuel proof" o-rings which would normally mean "Nitrile" AKA "Buna-N" o-r...

You can use CRC Contact cleaner spray to clean out any corroded electrical connection. Once you have them clean use dielectric, or silcone grease to keep them from corroding again.

After doing some digging I tend to believe that the O-ring sets mention by kstylian are for the CV carbs. The information is taken directly from a write up on rebuilding the CB750 CV carbs.
